How to optimize drill rig penetration rate without accelerating bit and rod wear?

Drilling operations optimization is associated with a compromise between the maximal penetration rate and equipment safety. The problem of drilling operations optimization is outlined through three major notions: rate of penetration (ROP), bit wear, and rod wear. Rate of penetration means the rate of advance of a drill bit within a borehole (Elkatatny et al., 2020). Bit wear means destruction of the cutting elements of a bit as a result of abrasion while rod wear is the destruction of drill strings due to friction. An uncontrolled increase in ROP results in wear and waste of time. Hence, optimization of ROP is related to an integrated approach covering the aspects of mechanics, hydraulics, and energy.

The most effective way of ROP optimization consists in adjusting mechanical parameters, namely, WOB and RPM. WOB means the force needed to cut rocks. Though an increase in WOB enhances ROP, it can lead to “bit foundering” when cutters become buried in debris, hence increasing wear (Mantegazini et al., 2024). In addition, increased RPM improves cutting efficiency, but too high RPM produces a lot of heat due to the friction. Models of ROP optimization set the optimum interval for WOB and RPM when the rock is effectively sheared without causing any unnecessary stress to the drilling system.

Drilling fluid hydraulics are vital for equipment conservation. Drilling mud cools the bit and conveys cuttings to the surface. Insufficient flow rates result in accumulation of cuttings at the bottom of the borehole, causing the bit to grind up rock pieces again. This results in the formation of abrasive paste, leading to increased wear of the bit and the drill string. On the contrary, maintaining the appropriate flow rate ensures clean bottom hole, allowing the bit to work with fresh rock without wearing off the rods.

The monitoring of mechanical specific energy (MSE) can be considered a proven method to safely increase rate of penetration (ROP). The MSE is defined as energy needed for removal of the unit of rock. The drilling is efficient if the MSE is minimal and the ROP is maximum (Mantegazini et al., 2025). An abrupt rise of MSE indicates dissipation of energy because of harmful vibrations, such as stick-slip. Such vibrations cause shock waves in the string, resulting in fatigue and wear of rods and cutters. Utilizing real-time information to ensure minimal MSE allows timely adjustment of parameters to avoid vibrations.

Progress in materials science and advancements in bits help considerably to reduce wear. Choice of the bit should be based on the lithology of the formation. For instance, robust diamond bits with appropriate contact areas perform better in ultra-hard rocks when subjected to low loads, having constant ROP and reducing wear (Cao et al., 2014). Moreover, modern drill rods are usually hard-faced and made of alloys that can resist cyclic bending and abrasiveness of the environment.

To conclude, the problem of improving drill rig penetration rates without increasing bit and rod wear is quite challenging for engineers. Through controlling certain mechanical factors such as weight on bit (WOB) and RPM, effective hydraulic cleaning of cuttings from the borehole bottom, and strict MSE control, one may increase the speed of drilling in a safe way. Together with the modern technology of bit and rod steel, all these techniques allow performing an effective drilling operation.
