What control systems are commonly used in mineral processing plants?

The control systems commonly applied in mineral processing operations include integrated process control systems such as PLC (Programmable Logic Controllers) and DCS (Distributed Control Systems), as well as intelligent control methods such as MPC (Model Predictive Control). These controls help regulate and optimize process variables such as flow rate, density, levels, crusher feeding rates, grinding processes, and flotation. All these improve the efficiency of the operations.

Standardised control systems & technology
  • PLC and DCS: these types of control systems are commonly used for monitoring and controlling the crushing, grinding, and concentration processes. These include control of signals, processing of operations, as well as management of alarms.
  • Model Predictive Control (MPC): this is an intelligent system that predicts the process trajectory on-line and uses it to provide optimal values of control variables for grinding circuits and others involving minerals. This helps improve efficiency.
  • Automatic control loops: these include feedback control loops, cascade control loops, and feedforward control loops for processing delays and transport lags that often occur in mineral processing plants.
  • Expert systems and recipe control: they are employed for dynamic adjustments of feeding rates of the crusher, screening capabilities, as well as the addition of chemicals.
  • Human Machine Interfaces (HMI) and Supervisory Control and Data Acquisition (SCADA) solutions offer control and monitoring capabilities at operator interfaces that include both manual and automatic modes.

  • Maintaining optimal process conditions by adjusting feed rates, crusher settings, and chemical dosages.
  • Improving recovery rates and throughput while reducing energy consumption, labor costs, and unplanned downtime.
  • Centralized control enables unattended operation with safety measures like emergency switch-offs and off-track detection.
  • Vendors and technologies include Siemens SIMATIC PCS 7, Yokogawa CENTUM VP, Rockwell FactoryTalk, and custom solutions by companies like Sterling Systems and WÖHWA.

These integrated control systems are essential in modern mineral processing plants for efficiency, product quality, and operational safety improvements.
